The Hidden Cost of an Electric Forklift: When the Battery Becomes the Biggest Repair Bill
Electric forklifts have a lot going for them.
No engine oil changes. No propane bottles. Fewer engine-related repairs. They're quiet, clean, and can have a very competitive operating cost in the right application.
But there is one part of electric forklift ownership that often catches owners completely off guard:
The battery.
We regularly see used electric forklifts that still have a lot of life left mechanically. The mast is good. The drive motors are good. The hydraulics work well. The truck may have been purchased for what seemed like a great price.
Then the battery starts lasting an hour or two instead of a shift.
That's when the owner finds out an industrial forklift battery isn't a $200 automotive battery.
Depending on voltage, capacity, and battery technology, replacement batteries can cost thousands to tens of thousands of dollars.
That $8,000 Forklift Might Not Be an $8,000 Forklift
This is especially important when buying used equipment.
Imagine buying an electric forklift for $8,000.
It looks good. It drives. It lifts. The hour meter isn't terrible.
But nobody checks the condition of the battery.
Six months later, it won't make it through the workday and you discover it needs a $6,000, $10,000, or even significantly more expensive battery.
Suddenly the economics of that inexpensive forklift look very different.
That's why battery condition should be part of the value of an electric forklift, just like engine condition matters when buying a diesel or propane machine.
The Battery Is a Major Part of the Machine
A flooded lead-acid forklift battery needs attention.
That includes:
- Proper charging
- Correct watering
- Equalization when required
- Cleaning and corrosion control
- Inspecting cables and connectors
- Monitoring individual cell condition
- Avoiding excessive discharge
- Making sure the charger actually matches the battery
Poor maintenance can shorten battery life substantially.
Multi-shift operations, excessive heat, improper watering, repeated deep discharge, and incorrect charging practices can all accelerate battery deterioration.
This is where the true cost of ownership starts to matter.
When Does a Forklift Actually Need a New Battery?
A forklift that doesn't run very long doesn't automatically need a new battery.
Before spending thousands of dollars, the battery and charging system should actually be tested.
Problems can include:
- Weak or failing cells
- Damaged cables
- Poor electrical connections
- Charger problems
- Incorrect charging practices
- Improper electrolyte levels
- A battery that has simply lost too much capacity
Common warning signs include shorter run time, excessive heat, poor performance under load, uneven cell voltages, and a battery that no longer holds useful capacity after charging.
Reconditioning May Be an Option
At Mondak Equipment, we also have equipment capable of reconditioning certain industrial forklift batteries.
Depending on the condition of the battery, reconditioning may be able to recover some lost capacity and extend its useful life.
But it is important to understand that it is not a guaranteed repair.
If a battery has badly damaged cells, severe sulfation, internal damage, or has simply reached the end of its physical service life, reconditioning may not bring it back.
That is why we prefer to test the battery first.
We can look at the overall condition, individual cell performance, charging behavior, and capacity before determining whether attempting to recondition it makes financial sense.
Sometimes it works well and can delay a very expensive replacement.
Sometimes the battery is simply too far gone.
The important part is knowing the difference before spending money.
What About Lithium?
Lithium-ion changes some of the equation, but it doesn't make batteries inexpensive.
Lithium batteries generally require less routine maintenance, can handle opportunity charging better, and may provide considerably longer cycle life in the right application.
The tradeoff is upfront cost.
Lithium can make excellent financial sense in high-utilization and multi-shift applications where charging flexibility, reduced maintenance, and longer life provide a real return.
But it isn't automatically the best financial choice for every forklift that only gets used a few hours a week.
Application matters.
Calculate the Forklift AND the Battery
When evaluating an electric forklift, don't just ask:
"What does the forklift cost?"
Ask:
- How old is the battery?
- What condition is it in?
- How long will it actually run under load?
- What charger comes with it?
- Can the battery potentially be reconditioned?
- What will replacement cost if it can't?
Electric forklifts can have an excellent total cost of ownership.
But only when the battery is included in the calculation.
A cheap forklift with a dead $10,000 battery might not be cheap at all.
And sometimes testing, or successfully reconditioning, the battery before replacing it can save a customer thousands of dollars.
