The Forklift That Wouldn't Stop. And Nothing Was Broken
A customer in Stanley, North Dakota called us with a problem that sounded serious:
Their Jungheinrich ESR 18 stand-up electric forklift would not stop the way it normally did.
This machine uses joystick controls, and when the operator released the travel command, the forklift would continue to coast instead of automatically slowing and stopping like they were used to.
The only way the operator could get it to stop was by letting off the deadman pedal.
When someone tells you a forklift "won't stop," that gets your attention.
It would be easy to immediately start thinking about a traction controller, brake system, joystick input, wiring problem, or another major electrical issue.
But before replacing anything, you have to understand what the machine is actually being commanded to do.
Nothing Was Actually Broken
After checking the truck, we found that the forklift had inadvertently been switched into a different operating mode.
That mode changed the way the truck responded when the operator released the joystick travel command.
The forklift was not ignoring the operator.
It was doing exactly what its current settings were telling it to do.
We changed the truck back to Mode 3, which restored the automatic braking/deceleration behavior the operators were accustomed to.
The forklift immediately went back to normal operation.
No traction controller.
No brake replacement.
No joystick replacement.
No parts required.
Modern Electric Forklifts Require More Than Mechanical Knowledge
A stand-up electric forklift may look simple from the outside, but the way it drives is heavily influenced by electronic controls and programming.
Travel commands from the joystick, inputs from the deadman pedal, regenerative braking, acceleration, deceleration, and travel characteristics all have to work together.
Change one operating parameter and the machine can suddenly feel completely different to the operator.
That is exactly what happened here.
The customer had a forklift that appeared to have a potentially serious braking problem.
The real problem was a changed operating mode.
Diagnose the Machine Before Condemning Parts
This is why we believe in diagnosing equipment before replacing components.
A complaint like "the forklift won't stop" could easily turn into thousands of dollars in unnecessary parts if someone starts guessing.
Instead, you verify the complaint, understand how the controls are supposed to operate, look at the inputs and programming, and find out what changed.
In this case in Stanley, North Dakota, the repair wasn't a brake system or an expensive electronic component.
It was simply getting the forklift back into Mode 3.
